Multi-supplier manufacturing & quality engineering
Bringing together design, engineering and manufacturing expertise
This Lounge Chair project is a strong example of Flexhouse's ability to transform a sophisticated furniture design into a reliable, scalable product. With over 10,000 chairs manufactured for the US market, the project required the coordination of multiple specialized suppliers, production technologies, material specifications, quality assurance processes, and international logistics.
How We Managed the Lounge Chair:From Engineering to Delivery
One of the greatest engineering challenges was tolerance management. Steel frames manufactured by one supplier had to fit precisely with curved plywood shells produced by another, while upholstered components, connection fittings, and decorative plywood elements all needed to work together seamlessly. As a knock-down (KD) product, the chair also had to be easy and reliable for customers to assemble at home.
Flexhouse coordinated the entire manufacturing process, from component development and supplier management to assembly validation, quality control, packaging engineering, and shipment preparation.
Multi-Supplier Manufacturing: The project brought together specialized suppliers of steel frames, curved plywood, upholstery materials, foam, fittings, packaging, and other components. Flexhouse coordinated purchasing, production schedules, logistics, and final assembly to ensure consistent quality across large production volumes.
Tolerance Engineering: One of the project's most demanding challenges was ensuring that independently manufactured components fitted together correctly. Particular attention was given to the connections between the steel frame, curved plywood shells, upholstered elements, and the plywood-to-plywood assembly system. The natural dimensional behavior of curved plywood made careful tolerance control especially important.
Knock-Down Product Development: The chair was engineered for customer assembly, requiring precise component interfaces, reliable connections, and a straightforward assembly process. Its KD construction also enabled more compact transportation compared with shipping a fully assembled lounge chair.
Quality Assurance: Flexhouse developed and implemented detailed quality assurance procedures covering component dimensions, materials, finishes, assembly compatibility, and final product inspection. The process also included managing new finish introductions, such as the black plywood version.
Packaging Engineering — protecting every component
The complexity of the project extended beyond manufacturing and assembly. As a knock-down product, the chair required a carefully engineered packaging solution capable of protecting curved, double-sided veneered plywood shells, upholstered components, and heavy steel parts within a single carton.
Flexhouse developed a multi-layer packaging system using custom corrugated inserts, honeycomb structures, and dedicated compartments for fittings. Particular attention was given to protecting pre-installed connection bolts, preventing contact between delicate surfaces and metal components, and allowing customers to remove each part safely and sequentially.
The packaging was designed to meet ISTA 3A transport-testing requirements while balancing product protection, handling convenience, and efficient use of space.
The result was more than a shipping carton: it was an integral part of the product engineering and customer assembly experience.

Frequently asked Questions about
working with Flexhouse
Choosing the right partner is the key to successful future collaboration. Choosing Flexhouse means you can rely on us to make the correct decisions and team up with a series of partners to build a supply chain for your product. We invite you to explore testimonials from our satisfied clients to see the impact of our work.
We believe transparency in communication is one of the key metrics to success. It is natural you will run into problems during the development or production phase, but only direct honesty will support problem-solving and moving forward.
In our 12 years of building products, we have worked with hundreds of manufacturers, and this is not an exaggeration. In the very beginning, we failed on many occasions by choosing the wrong partners due to our inexperience. We lost dozens of partners and large amounts of funds along the curve of creating a reliable supply chain. We have seen issues in communication but kept pushing.
Now, after many years operating, we feel confident to say we're able to spot any potential issue earlier and resolve it in a creative way.
Bottom line: We are here to deliver an amazing, qualitative product making end users happy and pleased to receive it, not just to make money. Profits are the natural outcome of our customers' smiles.

You need to have a budget and understand how many units you plan to sell in the short term and long term.
If you choose a small factory and soon their capacity is too small, you will run into problems. If you go to a larger player, tell stories to get a great price, launch your product, but then try to order very little, you will lose their interest, your price will double, and again you will run into problems.
You need to know very well where your niche is.
Is it the mass market, medium, or maybe luxury goods? Choosing the right partner means understanding very well which group you are targeting and connecting the quality of your item with the appropriate production line. There are semi-automated lines making lots of units in a batch for a low price in large quantities. On the other side of the quality chart, you have craftsmen making handmade, qualitative luxury goods with a soul.
